How can I detect a cooling fan failing before it stops?

Fans rarely fail without notice. The precursors are measurable: current rising above the unit's own baseline (mechanical drag), tach jitter or dropouts at steady command (bearing or electrical degradation), noise character changes (lubricant depletion, dust imbalance), and intermittent RD assertions (the fault the fan itself is claiming). Trend each signal against the unit's own early-life baseline rather than absolute thresholds.

The four precursor signals

(1) Current: a fan dragging toward bearing failure draws more current at the same duty and rail. (2) Tach: jitter, missed pulses, or speed sag at constant command precede visible failures. (3) Acoustics/vibration: rougher tone and growing hum track lubricant depletion and dust imbalance. (4) RD: intermittent assertions at start-up or at low duty are early warnings well before a hard lock. Any one can be noise; two moving together is a trend.

SignalInstrumentationEarly-warning pattern
CurrentHost rail sensing / shuntRise vs own baseline at fixed duty
TachFG input, already presentJitter, dropouts, sag at fixed duty
Noise/vibrationPeriodic acoustic spot checksRougher tone; growth vs baseline
RDAlarm lineIntermittent asserts near start/low duty
Baseline each unit in its first week, then trend deviations from itself — fleet-wide absolute thresholds generate false alarms.

Threshold strategy

Set alert thresholds on deviation-from-own-baseline with hysteresis: e.g. flag current +15% sustained, or tach variance several times its first-week spread. Confirm trends before acting — require the pattern on two consecutive checks. And discriminate causes before replacing: rising noise with falling tach at constant duty suggests dust or filter loading (clean first); rising current with stable tach and noise suggests electrical drift; rough tone with stable current and speed points at the bearing.

Design it in from the start

Specify the telemetry you need at design time: host-side current sensing or per-fan current reporting, tach logging duty, RD event counting, and a temperature channel near the fan. MEGA Tech supports FG/TACH, RD and combined-signal interfaces across the DC fan range and can provide application notes for host-side diagnostics — detection costs almost nothing at design time and is nearly impossible to retrofit.
